## Short answer

AI for Plex production and quality reads job, workcenter, scrap, downtime and quality data through Plex APIs and data sources, then finds patterns and answers questions in plain language. Plex is cloud-hosted, so the AI layer runs on your side, pulling approved data over authenticated API calls.

## Intro

Plex is built for the plant floor. Production, quality, maintenance and inventory live in one cloud platform, and operators record work on workcenters as it happens. For an automotive supplier or a stamper, that produces a dense stream of data: parts made, scrap by reason, downtime events, inspection results and nonconformance records.

Most plants use a fraction of it. Quality engineers look at SPC charts and open nonconformances one at a time. Production managers view standard reports and still ask someone to pull the cross-cutting analysis: which scrap reason is rising on which part and shift, and does it line up with a tooling change or a material lot?

That cross-cutting reading is where AI helps. It is not there to run the line or sign off on quality. It is there to read across production, quality and material records faster than a person can, name the pattern and point to the records.

Plex is a multi-tenant cloud platform, so the architecture differs from an on-prem ERP. This page explains how a private AI layer works with it, what the vendor's own tools already do well and where a separate layer earns its place.

## Pain Points

### Scrap reasons that do not explain anything

**Detail:** Operators record a reason code, but connecting scrap to part, shift, tooling, material lot and operator takes manual analysis.

### Nonconformance records closed without learning

**Detail:** 8D and corrective actions are filed, but recurrence across parts and customers is rarely checked.

### Control plan drift

**Detail:** Control plans and inspection frequencies are set at launch and rarely adjusted when capability data shows a stable or unstable process.

### Downtime coded as other

**Detail:** A large share of downtime lands in generic reason codes, hiding the true causes and the biggest improvement opportunity.

### Cloud data, on-prem concerns

**Detail:** Plants want AI analysis but are wary of sending production and customer data to a public AI service.

## Use Cases

### Scrap pattern analysis

**Description:** Correlates scrap by part, operation, workcenter, shift, material lot and tool to name the factors that move together with rising scrap.

**Erp Objects:** production history, scrap records, workcenter, container and lot tracking

**Outcome:** Shortens root-cause search from days of spreadsheet work to a ranked set of hypotheses to verify.

### Nonconformance recurrence finder

**Description:** Searches nonconformance and corrective action text for repeat issues across parts, suppliers and customers, even when wording differs.

**Erp Objects:** nonconformance records, corrective actions, supplier and customer references

**Outcome:** Better 8D quality; repeat issues surface before the next customer complaint.

### Control plan review assistant

**Description:** Compares inspection frequency and characteristics in control plans with measured capability and escape history, and flags candidates for change.

**Erp Objects:** control plans, inspection results, SPC data, part operations

**Outcome:** More deliberate inspection effort: tighten where risk shows, relax where capability is proven, subject to customer approval.

### Downtime cause clustering

**Description:** Groups downtime events including free-text comments to reveal real causes hidden under generic codes.

**Erp Objects:** downtime events, workcenter, maintenance requests, production history

**Outcome:** A credible Pareto of true causes that guides maintenance and process work.

### Shop floor Q&A

**Description:** Supervisors ask questions such as which jobs are behind at press 12 and what the current scrap rate is, in plain language.

**Erp Objects:** jobs, workcenter status, production counts, scheduling

**Outcome:** Fewer interruptions to engineers and fewer ad hoc report requests.

### Customer audit and PPAP packet preparation

**Description:** Collects relevant records and drafts a summary for an internal reviewer when a customer audit or PPAP submission approaches.

**Erp Objects:** quality documents, control plans, inspection records, calibration

**Outcome:** Cuts the manual gathering step; the reviewer still validates every item.

### Shift handover summary

**Description:** Drafts what ran, what was scrapped, what stopped and what is open from the day's records for the incoming supervisor.

**Erp Objects:** production history, downtime, nonconformances, jobs

**Outcome:** More consistent handovers with less typing.

## Architecture

**Overview:** Because Plex is a cloud platform, the AI layer runs outside it, pulling approved data through authenticated Plex API calls into a store you control. Models are hosted by you and answers cite the underlying records.

**Layers:**

#### API access

**Detail:** Plex REST APIs and data sources, called with credentials and scopes issued for the tenant. Data volumes are controlled with filters and scheduled loads.

#### Landing store

**Detail:** A database in your environment keeps the extracted production, quality and downtime data so analysis does not depend on live API calls.

#### Analytics and retrieval

**Detail:** Statistical analysis for correlation and clustering, plus retrieval over nonconformance text and quality documents.

#### Model serving

**Detail:** Open-weight model on vLLM or Ollama on your servers or private cloud, with no calls to public AI services.

#### Output and review

**Detail:** Results are shown with source records; any change to Plex is made by a person in Plex or via an approved API action.

## Deployment Options

### Plant-side server

**Fit:** Plants wanting analysis near the floor

**Detail:** A small GPU server in the plant pulls from Plex APIs and serves answers locally.

### Corporate private cloud

**Fit:** Multi-plant groups

**Detail:** A central store aggregates plants, with row-level access for each plant team.

### Hybrid with scheduled extracts

**Fit:** Plants with limited bandwidth or strict change control

**Detail:** Nightly extracts populate the store, so analysis is not live but is stable and cheap.

## Compliance

### AI supports analysis of nonconformance, control plans and corrective actions. Required records and approvals stay in Plex.

**Framework:** IATF 16949

### For food plants, lot and quality data is read for trace and trend questions; HACCP decisions remain with your team.

**Framework:** FSMA and food safety programs

### Customer part and quality data stays in your own environment, and access follows who may see which customer.

**Framework:** Customer-specific requirements

### Confirm that your Plex agreement and API terms allow the extract pattern you plan; we help document it.

**Framework:** Vendor agreement

## Integration Notes

- Plex APIs and data sources are managed through the Plex developer portal; credentials are tenant-specific and should be limited to read scopes.
- Plex rate limits and data source performance mean incremental extracts by date are better than repeated full pulls.
- Plex configuration varies by tenant and by module licensing, so available data sources differ; confirm during discovery.
- Rockwell's wider FactoryTalk portfolio can add machine-level data; see our page on the Plex MES integration for that path.
- Free-text fields in nonconformance and downtime comments are the richest source for AI, so extract them with identifiers intact.
- Check whether Plex's own analytics and AI features already answer your top questions before building anything.

## Faq

### Can AI run on-prem if Plex is a cloud system?

**Answer:** Yes. The AI layer, store and model run on your side and pull approved data from Plex through its APIs. Plex itself stays in the cloud. The data you extract is held under your own controls.

### Does Plex have its own AI or analytics?

**Answer:** Plex offers analytics and has been adding intelligent features. Start with what your tenant includes. A separate layer helps when you need cross-system analysis, private models, free-text mining of quality records or questions the standard reports do not cover.

### Will AI change quality records or control plans?

**Answer:** No. It analyzes and suggests. Changes to control plans, nonconformances or approvals are made by authorized people in Plex, preserving your audit trail and customer approval requirements.

### How reliable are the scrap correlations?

**Answer:** Correlation is not cause. The output is a ranked list of factors to check, with sample sizes shown. Engineers confirm with a controlled investigation before acting. Thin data produces weak signals and we flag them.

### What about machine-level data?

**Answer:** Plex captures production counts and downtime from workcenters. Detailed machine signals such as temperatures and pressures may come from PLCs or a historian instead and would be added as a separate source if needed.

### How many plants can it cover?

**Answer:** Start with one plant or product family. The same pattern extends to multiple plants with plant-level access control. Data volume and the number of Plex tenants affect effort.

### How long does a pilot take?

**Answer:** Typically 8 to 12 weeks from discovery to validated findings, depending on API access approval, data quality and how many areas you include.
