## Short answer

Treat the digital traveler as a view of the ERP work order and routing, plus a record of what was actually done. Pull released orders and operations from the ERP, add controlled instructions and required data captures per step, post completions back, and keep the signed record as an auditable artifact. Pilot on one cell before changing the whole plant.

## Kind

## System

mfg-systems

## Erp

Any ERP with routings (SyteLine, SAP, NetSuite, Epicor)

## Module

Shop floor / Digital traveler and work instructions

## Query

how to replace paper travelers with a digital traveler

## Alternate Queries

- digital traveler ERP routing
- paperless shop floor traveler

## Applies To

Any ERP with work orders and routings; implemented in a MES, a no-code app platform such as Tulip, a PLM-linked instruction tool, or a custom build.

## Steps

### Move from paper traveler to digital traveler

**Items:**

- Collect 10 to 20 real paper travelers, including messy ones with handwriting, stamps and added sheets, and list every field and signature on them.
- Classify each item as pulled from the ERP (order, item, qty, routing), controlled instruction (drawing revision, work instruction), or captured on the floor (measurement, lot, signoff).
- Define the ERP trigger and state model: released, in progress, step complete, order complete, hold, rework. Match ERP operation numbers one for one.
- Build a pilot for one work center with required fields, validation limits and mandatory signoffs. Block step completion when required data is missing.
- Bring instructions from the controlled source (PLM or document control) by revision, never as uploaded copies that go out of date.
- Post step completions, quantities and labor to the ERP through the integration with an event key, and show failures to the supervisor.
- Agree a downtime and offline procedure, and test it: network loss, tablet failure, ERP unavailable.
- Run paper and digital in parallel for a short, defined period, reconcile results, then retire paper by cell with a written cutover.

### What a traveler actually does

**Body:**

A paper traveler is three things at once: a job identity (what to make, how many), a set of instructions (how, to what revision), and a quality and compliance record (who did what and what they measured). Digitising only the first is just a screen; digitising all three is where the value and the risk sit.

The ERP routing is usually the planning view. It carries operations, work centers, setup and run times. The traveler adds the detail the ERP cannot hold well: inspection characteristics, torque values, photos, tool IDs and operator signoffs. Keep the ERP routing clean, and store the floor detail in the traveler system against the same operation key.

Rework, splits and partial quantities are where designs break. Paper handles these with a note. Your system needs explicit rules for splitting a lot, moving part of the quantity to the next operation, and returning to an earlier step.

### Data capture, signoffs and audit records

**Body:**

Define for each step the data to capture, its type, limits and what happens when out of limit (stop, hold, require disposition). Automatic capture from gauges and machines reduces transcription errors, but manual entry with validation is a sound start.

Signoffs need identity and meaning. Record user, date and time, the step and the revision of the instruction that was displayed. For regulated environments such as medical device, aerospace and defense, check what your quality system requires for electronic records and signatures (for example, 21 CFR Part 11 in FDA-regulated work, or your AS9100 procedures) and validate the system accordingly. That is a customer quality obligation, not something a tool guarantees by itself.

Retention matters. The traveler record often has to be kept for years, linked to serial or lot. Decide where it is stored, how it is retrieved for an audit or a customer request, and how it survives a system change.

### Integration with the ERP and engineering

**Body:**

Pull only released work orders and make the digital traveler read-only for ERP-owned fields. If an order changes in the ERP after the operator starts, show a clear warning rather than silently updating a job in progress.

Instruction revision control is the quiet risk. If an engineering change is released, the next traveler should show the new revision and a job already started should either finish on the old one by rule or be dispositioned. Link the instruction to the PLM release, not to a copy.

Post back completed quantities, scrap with reason codes, and labor in the way your ERP expects. Decide whether labor comes from step times or a separate time system, and reconcile the first weeks closely.

### Rollout approach

**Body:**

Start with the cell that has the most rework or the worst traveler problems, because the benefit will be visible. Involve operators in building the screens; a traveler that adds clicks without removing paper will be bypassed.

Keep the first scope small: one product family, a few steps with required data, and one integration path. Add complexity after the posting and the recovery procedures have run cleanly for several weeks.

Plan for hardware and environment: tablet mounts, gloves, lighting, scanning, wifi coverage and cleaning. Many pilots fail on these practicalities rather than software.

## Pitfalls

- Digitising the job header only and leaving instructions and quality records on paper.
- Uploading static copies of work instructions that drift out of revision.
- No rules for splits, partial quantities and rework, so operators work around the system.
- Allowing a step to complete without required data or signoff.
- No offline procedure for network or ERP outages.
- Skipping validation and records retention planning in regulated work.

## Ai Angle

An assistant grounded in the ERP can answer which work orders are released without a digital traveler, which operations in the ERP have no matching step in the traveler, and which completed travelers have quantities that differ from the ERP. With ERPray it works read-only on live ERP data, shows the query used and respects ERP roles. It does not sign off steps or change records; operator signoffs and quality dispositions stay with people and the controlled system.

## Faq

### Do I need a full MES to replace paper travelers?

**Answer:** Not necessarily. A no-code app platform or a focused work-instruction tool can cover a digital traveler for a cell. A full MES adds scheduling, genealogy and machine integration. Choose by the records and control you need, and by what your ERP and quality system require.

### Should the traveler number match the ERP work order number?

**Answer:** Yes, use the ERP work order and operation numbers as the keys. A separate traveler number creates a mapping problem and errors at reconciliation. If you need a barcode, encode the ERP work order and operation.

### How do I handle electronic signatures?

**Answer:** Check your quality system and any regulation that applies, for example FDA 21 CFR Part 11 or customer flowdowns. Use unique user IDs, record date, time, meaning and the displayed revision, and validate the system for its intended use. Involve your quality lead early.

### What if the ERP is down during a shift?

**Answer:** Design for it: cache the released orders and queue completions locally, then post when the ERP returns. Have a documented fallback, such as a printed traveler for released orders, and test it during the pilot so operators know what to do.
