**X:** ae

**From:** 0.3

**To:** 6

**Disclaimer:** Compensation must stay within the tool's rated maximum feed per tooth, the machine's maximum feed and the spindle power. Very light radial cuts can ask for extreme feeds, so cap them.

## Content

**Intro:** When a cutter takes a light sideways cut, each tooth leaves a chip that is thinner than the feed per tooth. If you do not correct for it, the teeth rub instead of cutting and tool life falls. This calculator tells you how much feed to add.

**Sections:**

#### How to use it

**Body:** Enter the cutter diameter, cutting speed, number of flutes and your radial width of cut. Then enter the chip thickness you want, which is the value your tool catalogue gives for full or half-diameter engagement. The calculator returns the adjusted feed per tooth and feed rate, and shows how much faster you can go. Use the chart to compare different stepovers for adaptive or high-speed roughing.

#### The formula

**Body:** For a radial width ae below half the diameter D, the maximum chip thickness is hex = fz x 2 x sqrt((ae/D) x (1 - ae/D)). The factor in the middle is the chip thinning factor. To keep a desired hex, programme fz = hex / factor. At ae = D/2 the factor is 1, and above that no compensation applies. For a 12 mm cutter at 1.5 mm ae the factor is about 0.66, so feed per tooth must rise by about 50 percent to hold the same chip.

**Bullets:**

- At 10 percent of the diameter the factor is 0.6.
- At 5 percent the factor is about 0.44.
- Compensation stops at half the diameter.

#### Limits and cautions

**Body:** Higher feed per tooth also raises tool force and spindle power, and this tool does not check them. Cap the feed at the tool maker's limit and the machine's maximum feed rate. High-speed machining with light radial and deep axial engagement is the main use case, together with dynamic milling toolpaths in CAM. Some CAM systems already apply chip thinning automatically, so check before you do it twice.

#### Common mistakes

**Body:** The most common mistake is applying compensation on top of a CAM feature that already does it, which doubles the feed. Another is applying it for full slotting, where the factor is 1 and nothing should change. Also remember that with a corner radius or a very small ae the real contact geometry differs, and the formula is an approximation for round tools.

**Cta:** If you want to see how machining parameters connect to job costing in your ERP, we can walk through it. The calculator itself is standalone.

**Faq:**

#### Why does the chip get thinner at low radial engagement?

**Answer:** The tooth enters and leaves the cut at a shallow angle, so the thickness measured perpendicular to the cutting edge is smaller than the distance the cutter advances per tooth. The smaller the engagement, the smaller the chip for the same feed.

#### Does this apply to ball end mills?

**Answer:** A similar effect exists for ball end mills at shallow axial depth, but the formula differs because it depends on the axial engagement and the ball radius. This calculator is for flat end mills with radial engagement.

#### How much can I increase feed safely?

**Answer:** As much as the compensation formula says, up to the limit of the tool, the spindle power and the machine feed rate. Start with 80 percent of the calculated figure the first time and watch the load meter.

#### Do I use the same value for finishing passes?

**Answer:** Finishing passes also have light radial engagement, but surface quality and tool deflection usually limit the feed, not chip thickness. Use the compensated value only if the tool and the finish requirements allow it.
