**Notes:** A control plan describes the controls for a process. It is a starting layout, not a copy of any customer form. Check your customer's requirements and keep it aligned with the PFMEA and process flow. It does not constitute legal or regulatory advice.

## Content

**Intro:** A control plan lists, step by step, what is controlled in a process, how it is measured, how often, and what to do when something drifts. This template builds a formatted document from your header information and gives you a ready process table to edit and export.

**Sections:**

#### How to use the template

**Body:** Fill in the header fields at the top, then export the document and complete the process table in Word or after pasting into Excel. Add one row per operation and characteristic. Pull the characteristic names, special classifications and controls from the PFMEA and process flow, so the three documents agree. Choose a phase: prototype, pre-launch or production, as control intensity differs. Sign off with the core team before releasing to the floor.

**Bullets:**

- One row per characteristic per operation
- Use the same operation numbers as the routing and PFMEA
- State the sample size and frequency, not just inspect
- Name a specific reaction plan, not just notify quality

#### Where the control plan sits in APQP

**Body:** In APQP and IATF 16949 practice the control plan is built from the process flow diagram and PFMEA, and is then used on the shop floor for inspection instructions and audits. Prototype, pre-launch and production plans escalate as the process matures. Every PFMEA control that matters, whether preventive or detective, should appear in the plan, and any process change or nonconformance that affects a characteristic should trigger a review.

#### Reading and checking the result

**Body:** A good control plan answers four questions for each characteristic: what is controlled, how it is measured, how often, and what happens on a failure. Check that special characteristics from the PFMEA appear with a capability-based method such as SPC, that measurement methods match the tolerance and the gauge capability from MSA, and that reaction plans name containment steps. Sample sizes should link to process stability, with tighter checks at launch.

#### Common mistakes and ERP links

**Body:** Plans frequently copy the drawing instead of the PFMEA, leave sample frequencies vague, or are not updated after a process change. In ERP or MES, link each control plan line to the routing operation and inspection plan so instructions appear at the work center. Revision control matters: the plan on the shop floor must be the released revision, and old copies should be removed.

**Cta:** If you want control plan lines to drive inspection plans in your ERP, Netray can discuss how that integration might work. The template itself needs no sign-up.

**Faq:**

#### What is the difference between a control plan and a PFMEA?

**Answer:** The PFMEA analyses what could fail and ranks risk. The control plan states the controls used during production, including methods, frequencies and reactions. The PFMEA feeds the control plan, and both should be revised together.

#### Is a control plan required?

**Answer:** It is required by IATF 16949 for automotive suppliers and requested by many aerospace and industrial customers. Even where not mandated it is a practical way to document inspection and process controls.

#### What are the three control plan phases?

**Answer:** Prototype covers controls during prototype builds, pre-launch covers controls after prototype and before full production, and production documents the full controls for mass production. Each is a separate revision.

#### Can I add more rows?

**Answer:** Yes. Export to Word, then add rows to the process table as needed. You can also build a separate row list in the PFMEA worksheet tool and paste it across.
