## Tool

**Kind:** calculator

**Currency:** $

**Inputs:**

#### Defects found internally

**Key:** internal

**Type:** number

**Default:** 180

**Min:** 0

**Step:** 1

**Unit:** pieces

**Help:** Defects caught by your own inspection or test in the period.

#### Defects found by customer

**Key:** escaped

**Type:** number

**Default:** 12

**Min:** 0

**Step:** 1

**Unit:** pieces

**Help:** Defects reported by customers, returned or complained about.

#### Units shipped

**Key:** shipped

**Type:** number

**Default:** 96000

**Min:** 0

**Step:** 1000

**Unit:** units

#### Cost per internal defect

**Key:** cost_internal

**Type:** number

**Default:** 45

**Min:** 0

**Step:** 5

**Unit:** $

**Help:** Scrap or rework cost when caught in your plant.

#### Cost per escaped defect

**Key:** cost_escape

**Type:** number

**Default:** 850

**Min:** 0

**Step:** 50

**Unit:** $

**Help:** Include sorting, freight, credit, investigation and admin time.

**Outputs:**

#### Total defects

**Key:** total

**Expr:** internal + escaped

**Format:** integer

#### Escape rate

**Key:** escape_rate

**Expr:** escaped / (internal + escaped) * 100

**Format:** percent

**Primary:** true

**Description:** Share of all defects that reached the customer.

#### Detection effectiveness

**Key:** detect_eff

**Expr:** internal / (internal + escaped) * 100

**Format:** percent

**Description:** Share of all defects caught before shipping.

#### Customer PPM

**Key:** ppm

**Expr:** escaped / shipped * 1000000

**Format:** number

**Primary:** true

**Description:** Escaped defects per million units shipped.

#### Cost of escaped defects

**Key:** cost_escaped_total

**Expr:** escaped * cost_escape

**Format:** currency

#### Cost if caught in-house

**Key:** cost_if_caught

**Expr:** escaped * cost_internal

**Format:** currency

#### Avoidable cost

**Key:** avoidable

**Expr:** escaped * (cost_escape - cost_internal)

**Format:** currency

**Description:** Extra cost because these defects reached the customer.

**Chart:**

#### Avoidable cost vs escaped defects

**Type:** line

**X:** escaped

**From:** 0

**To:** 60

**Steps:** 30

**Series:**

- avoidable

**Disclaimer:** Escape rate treats every defect equally. Weight critical and major defects separately if your customer scores them differently.

## Content

**Intro:** A low scrap rate can still hide a serious problem if defects slip past inspection. This calculator shows the escape rate, the customer PPM and the money lost because defects were found by the customer instead of by you.

**Sections:**

#### How to use the calculator

**Body:** Enter the defects your own inspection found and the defects the customer found in the same period, using the same product scope. Add the units shipped and a cost for a defect caught internally and one that escaped. The escape rate is escaped defects divided by all defects. Customer PPM is escaped defects divided by units shipped, times one million. Detection effectiveness is the opposite of the escape rate. Use the chart to see how fast avoidable cost grows as escapes rise.

**Bullets:**

- Use the same period and product scope for all inputs
- Count customer-found defects by piece, not by complaint
- Include sorting and freight in the escape cost
- Track the result monthly as a trend

#### The formulas

**Body:** Escape rate = escaped / (internal + escaped) x 100. Detection effectiveness = internal / (internal + escaped) x 100. Customer PPM = escaped / shipped x 1,000,000. Avoidable cost = escaped x (escape cost per defect - internal cost per defect). Customer scorecards often set PPM targets by product class, and some automotive and aerospace customers publish their own thresholds, so compare against your contract instead of a generic number.

#### Worked example

**Body:** A plant finds 180 defects internally and the customers find 12 across 96,000 units shipped. The escape rate is 12 out of 192, about 6.3%. Customer PPM is 125. At 45 dollars per internal defect and 850 per escape, the 12 escapes cost 10,200 dollars. Had they been caught in-house, they would have cost 540 dollars, so the avoidable cost is 9,660 dollars. That figure often makes the case for added inspection or error-proofing.

#### Common mistakes

**Body:** A common error is mixing periods, for example counting customer defects reported this month against last month's shipments. Defects found by the customer often lag shipment by weeks. Use a rolling window or match returns to ship dates. Another is using an escape cost that ignores sorting and administrative time. And a low escape rate can reflect weak internal detection reporting as much as good control, so check that internal defects are logged consistently.

**Cta:** Netray can calculate escape rate and customer PPM from your ERP shipments and rejection records automatically, per customer and part.

**Faq:**

#### What is a good escape rate?

**Answer:** Lower is better, and the right target depends on your product and customer. Trend matters most: a falling escape rate with stable internal detection shows real improvement.

#### How is customer PPM different from the escape rate?

**Answer:** PPM compares escaped defects with units shipped, so it measures what the customer experiences. The escape rate compares escapes with all defects, so it measures how well your inspection catches problems.

#### Which cost should I use for an escaped defect?

**Answer:** Include sorting, freight, replacement, credit notes, investigation hours and any customer chargeback. Many plants find the true escape cost is ten or more times the internal cost.

#### Can I calculate it by supplier instead?

**Answer:** Yes. Use incoming inspection defects as internal, line failures or customer returns traced to the supplier as escaped, and units received as the base.
