**Disclaimer:** Grid layout on bounding rectangles. Real carton dies often nest tuck flaps and dust flaps, so a die-line nesting tool can beat this result. Confirm grain direction, sheet size availability and press format with your supplier.

## Content

**Intro:** Sheet yield decides whether a folding carton job makes money. This calculator lays the flat blank on a press sheet in both orientations, applies gripper, tail, side and die gaps, and turns the better layout into sheets to buy and board cost per 1,000 cartons.

**Sections:**

#### How to use it

**Body:** Enter the press sheet size and the bounding rectangle of the flat blank from the die-line. Set the margins your press and die cutter really need: gripper on the leading edge, a tail margin, side margins and the gap between blanks. Then enter the order quantity, a realistic waste percentage, the makeready sheets for print, die cutting and gluing, and the board price per MSF. The calculator evaluates the blank as drawn and rotated 90 degrees and picks the layout with more ups.

**Bullets:**

- Measure the blank from the die-line, not the finished carton size
- Use the sheet sizes your board mill and press can actually run
- Check grain direction before accepting the rotated layout

#### The method behind the numbers

**Body:** Pieces across equal floor of (usable width + gap) divided by (blank width + gap), and the same logic applies down the sheet using the length minus gripper and tail. Ups is across times down. Utilization is ups times blank area divided by sheet area. Sheets to buy are order quantity divided by ups, grossed up by run waste, plus fixed makeready sheets. Board cost converts sheet area in square inches to MSF, which is 1,000 square feet, then multiplies by price.

#### Worked example and reading the chart

**Body:** A 6.5 by 9.25 inch blank on a 28 by 40 inch sheet gives 4 across and 4 down, so 16 ups at about 86 percent utilization. For 25,000 cartons with 4 percent waste and 250 makeready sheets you buy about 1,875 sheets. The chart shows why short runs hurt: makeready sheets are spread over fewer cartons, so board cost per thousand rises sharply below a few thousand cartons and flattens on long runs.

#### Common mistakes

**Body:** The usual errors are using the finished carton dimensions instead of the flat blank, ignoring the gripper margin, forgetting that makeready on a die cutter and a folder-gluer both burn sheets, and choosing a rotated layout that runs the grain the wrong way for scoring and folding. Also remember that board price varies by caliper, coating and mill, and that a grid layout understates what a nested die-line can achieve.

**Bullets:**

- Add separate waste for print, die cut and gluing if your history shows it
- Quote board by actual sheet cost when the mill sells by the sheet
- Recheck ups whenever the die-line or sheet size changes

**Cta:** If your estimators re-key sheet sizes and board prices from the ERP into spreadsheets, we can wire this logic to live item and price data on your own servers.

**Faq:**

#### What does ups mean in carton printing?

**Answer:** Ups is the number of carton blanks that fit on one press sheet. A 16-up layout produces 16 cartons per sheet impression. Higher ups reduce the sheets, press time and die-cutting passes needed for a given order quantity.

#### Why do you subtract a gripper margin?

**Answer:** Sheetfed presses hold the sheet with grippers along the leading edge, and that strip cannot carry print or a die cut. A typical allowance is around half an inch, but your press manual and die cutter set the real figure.

#### Is the rotated layout always allowed?

**Answer:** No. Paperboard has a grain direction and many cartons must fold across the grain. If the customer or structural designer fixes grain direction, use only the layout that respects it, even if the rotated layout yields more ups.

#### How is board cost per MSF converted?

**Answer:** Sheet area in square inches is divided by 144 to get square feet, then by 1,000 to get MSF. Multiply by the board price per MSF to get the cost of one sheet. This calculator then multiplies by the sheets to buy.
