## Content

**Intro:** Hydrotest planning needs three numbers: how much water fills the section, how long the fill takes at your pump rate, and how much more water is needed to bring the section up to test pressure. This calculator gives all three.

**Sections:**

#### How to use it

**Body:** Enter the pipe inside diameter, wall thickness and the length of the test section. Add your target test pressure and the fill pump rate in cubic metres per hour. The fill volume is the plain geometric volume of the pipe. The make-up volume is the additional water compressed into the section while it pressurises. A large make-up figure compared to the expected value is the first hint of trapped air or a leak, so keep the number on the test record.

#### The method

**Body:** Fill volume is V = pi/4 x D squared x L. Pressurising a water-filled pipe requires added water because water is slightly compressible and the pipe wall stretches. The fractional volume change is approximated as P x (1/K + (1 - nu squared) x D / (E x t)), where K is the bulk modulus of water, about 2,200 MPa, nu is Poisson's ratio of 0.3 for steel, E is the elastic modulus and t the wall. Multiply by V for the make-up volume.

**Bullets:**

- Higher test pressure and thinner wall both increase make-up water.
- Warm water and cold pipe change the answer; allow for temperature.
- Valve bodies and instruments add small hidden volumes.

#### Worked example

**Body:** A 500 m run of NPS 8 schedule 40 with an inside diameter of 202.7 mm holds about 16,130 litres. At 20 cubic metres per hour the fill takes roughly 48 minutes. Pressurising to 6.9 MPa requires about 0.4 percent more water, around 63 litres. If the pump needs several hundred litres, suspect air or a leak at a flange or test blind.

#### Common mistakes

**Body:** Using nominal diameter instead of the actual inside diameter overstates volume, especially on heavy schedules. Neglecting to vent high points leaves air pockets that behave like a spring. Mixing mm and m is the usual arithmetic error. In the ERP, record water source, treatment, additives such as corrosion inhibitor, and the disposal route with the work order, since water discharge often needs its own permit.

**Cta:** If your site or shop runs many pressure tests, we can help you capture volumes, pressures and hold results in the ERP so each section has a defensible record.

**Faq:**

#### How accurate is the make-up estimate?

**Answer:** It is accurate for a clean, air-free section at constant temperature. Small amounts of air, temperature drift and fittings can change it noticeably, so treat the result as a benchmark to spot problems, not as an acceptance criterion.

#### Why does the pipe stretch matter?

**Answer:** Under internal pressure the pipe diameter grows slightly. For thin walls and long runs this adds a meaningful share of the make-up volume, comparable to the compressibility of the water itself.

#### What bulk modulus of water is used?

**Answer:** About 2,200 MPa, typical for fresh water near room temperature. It rises slightly with pressure and falls with warmer water, but the difference is small for most test planning.

#### Can I use it for vessels?

**Answer:** For a cylindrical vessel, enter its inside diameter, wall and straight length and add head volumes separately. For complex shapes, calculate the volume from the drawing and apply the same strain factor.
