**Chart:**

#### Area ratio and aspect ratio vs foil thickness

**Type:** line

**X:** thick

**From:** 0.05

**To:** 0.2

**Steps:** 30

**Series:**

- area_ratio
- aspect_ratio

**Disclaimer:** Guideline values only. Final aperture design depends on paste type, powder size, printer settings and stencil technology (laser cut, electroform, nano coating). Validate with solder paste inspection.

## Content

**Intro:** Fine pitch parts need small apertures, and small apertures stop releasing paste when the foil is too thick. The area ratio and aspect ratio are the two quick checks every stencil designer runs before ordering foil.

**Sections:**

#### How to use it

**Body:** Enter the aperture length and width in millimeters after any pad reduction, then the foil thickness. The calculator returns area ratio, aspect ratio, the maximum thickness that passes each rule and the thickest foil that passes both. Sweep the chart to see how both ratios fall as the foil gets thicker. Run the numbers for the smallest aperture on the board, because that sets the foil thickness for the whole stencil unless you use a stepped foil.

#### The formulas

**Body:** Area ratio equals the area of the aperture opening divided by the area of the aperture walls: (L x W) / (2 x (L + W) x T). Aspect ratio equals W / T for rectangular openings. A common IPC-7525 guideline is an area ratio of at least 0.66 and an aspect ratio of at least 1.5 for good paste release. Circular apertures use diameter divided by four times thickness for area ratio, which this tool does not cover.

**Bullets:**

- Area ratio above 0.66 is generally good; 0.5 to 0.66 is marginal.
- Aspect ratio above 1.5 is the usual target for width versus thickness.
- Both rules must pass; the smaller thickness limit controls.

#### Worked example

**Body:** A 0.60 by 0.25 mm aperture on a 0.100 mm foil gives an area ratio of 0.15 / (2 x 0.85 x 0.1), about 0.88, and an aspect ratio of 2.5. On a 0.150 mm foil the area ratio falls to about 0.59 and the aspect ratio to 1.67, so the area ratio target fails. The calculator shows the thickest foil that passes both rules, which is about 0.133 mm for the area ratio target here.

#### Common mistakes

**Body:** Do not check only the large pads. Mixed technology boards often need a thinner foil for 0.4 mm pitch BGAs and QFNs, then added volume for large components using step-up regions or area-changed apertures. Ignoring stencil wall finish is another mistake: electropolished or nano-coated walls release better than rough laser cut walls, which can justify a lower ratio. Always confirm with solder paste inspection data on first builds.

**Cta:** If your NPI records and stencil specifications live across files and your ERP, Netray can discuss a private search layer over that process data.

**Faq:**

#### What is a good area ratio for a stencil?

**Answer:** A commonly cited guideline from IPC-7525 is an area ratio of at least 0.66, with 0.5 to 0.66 marginal. Paste type, wall finish and printer settings change the real threshold, so confirm with paste inspection data.

#### What is the aspect ratio rule?

**Answer:** For rectangular apertures the aspect ratio is the smaller opening dimension divided by foil thickness. The usual guideline is at least 1.5. It is a quick test used alongside the area ratio rule.

#### Does a thinner stencil always help?

**Answer:** Thinner foil improves paste release for small apertures but deposits less volume for large pads. That is why stepped stencils or area-changed apertures are used on boards with mixed component sizes.

#### Can I use this for circular apertures?

**Answer:** Not directly. For a circular opening the area ratio is diameter divided by four times foil thickness, and the aspect ratio uses the diameter. Convert before using the same targets.
