UPS Runtime and Sizing Calculator for Plant Server Rooms
A UPS that looks big enough on paper often gives you five minutes, not twenty, once the ERP database server, MES host and a few switches are on it. This calculator turns the label values into load percentage, estimated runtime and the battery you are missing.
Your numbers
Measured draw from the UPS display or a metered PDU, not the nameplate sum.
Apparent power rating from the UPS label.
Amp-hour rating printed on each battery block.
Share of battery energy you allow before shutdown. 70 to 80 is common for VRLA.
Enough time for a clean shutdown or for the generator to take over.
Your results
Planning estimate only. Battery age, temperature and discharge rate change real runtime. Confirm with the manufacturer runtime chart and a load test.
Runtime (minutes) vs connected load
Sweeps Connected IT load from 500 to 6000, holding your other inputs fixed.
Optional review of your plant server room
Send us your UPS and rack inventory and we will point out the weakest runtime and load gaps. No obligation.
Optional. The tool and every export work without this. No spam.
How to use the calculator
Read the real draw from the UPS front panel or a metered PDU, because summing nameplates overstates the load by 30 to 50 percent. Enter the UPS VA rating and power factor from the label, then the battery block amp-hours, voltage and count from the battery cabinet. Set usable depth of discharge and inverter efficiency, add planned growth and your target runtime. The result shows load today, load after growth, estimated runtime and the extra watt-hours you need.
- Use measured watts, not VA, for the load field
- Count only blocks that are actually in the string
- Re-run after adding hosts, storage or a new switch stack
The formulas behind the numbers
Real power capacity is VA times power factor. Load percentage is connected watts divided by that capacity. Battery energy is amp-hours times volts times block count. Runtime in minutes is battery watt-hours, multiplied by usable depth of discharge and inverter efficiency, divided by load watts and multiplied by 60. The shortfall output inverts the same formula for your target runtime. This is a linear model, so treat it as an upper bound at high load.
Worked example and how to read it
A 6000 VA unit at 0.9 power factor carries 5400 W. With 3500 W connected it sits at about 65 percent, and about 81 percent after 25 percent growth, which is near the limit. Sixteen 12 V 9 Ah blocks hold 1728 Wh. At 80 percent usable and 90 percent efficiency that gives roughly 22 minutes at 3500 W. If the answer is far below your target, add an external battery pack or shed non-critical loads from the UPS outlets.
Common mistakes
The biggest error is trusting the battery runtime printed on the box, which is quoted at half load with new batteries. Other mistakes are leaving old VRLA batteries past their three to five year life, ignoring temperature in an unconditioned closet, and putting laser printers or space heaters on the UPS. Test runtime with a controlled pull-the-plug test once a year, and log the result in your asset inventory.
Frequently Asked Questions
How do I convert VA to watts for a UPS?
Multiply the VA rating by the power factor. A 6000 VA UPS at 0.9 power factor supports 5400 W. Modern double conversion units often have a power factor of 0.9 to 1.0, while older units used 0.7 to 0.8, so always check the label.
What load percentage should a UPS run at?
Most designers aim for 50 to 80 percent of rated real power. Below 30 percent can be inefficient, and above 80 percent leaves no headroom for inrush or growth and reduces runtime on bypass events.
Why is my real runtime shorter than the estimate?
Batteries deliver less energy at high discharge rates, they lose capacity with age and cold, and inverters waste energy. This tool uses a linear model, so confirm with the vendor runtime curve and a periodic load test.
How much runtime does an ERP server need?
Enough for an orderly database shutdown, commonly 10 to 20 minutes, or long enough for a generator to start and transfer if you have one. Define the target from your shutdown procedure, then size the battery to that.
If you want server, UPS and ERP host data pulled together so someone can ask which plant closets are under-protected, Netray can set that up privately on your own infrastructure.
