Carton Stacking Load and Required BCT Safety Factor Calculator
The carton at the bottom of a stack carries every box above it for as long as the stack stands. This calculator estimates that load and the compression strength a box must have, with a safety factor for time, humidity and handling.

How to use it
Enter the gross weight of a filled carton, the number of layers on a pallet and how many pallets you stack in storage. Choose a safety factor for your storage period and environment and add an allowance for misalignment. Enter the supplier BCT to see the margin. If the margin is negative, you can increase board grade, reduce layers or stack height, or improve column alignment. The chart shows how required BCT rises with layers.
The method
Static load on the bottom carton equals the number of cartons above it times their weight times 9.81. Required compression strength equals that load times a safety factor, divided by one minus the strength loss from misalignment. The safety factor covers creep under long loading, humidity that softens board and rough handling. Commonly cited values run from about 3 for short controlled storage to 7 or more for long, humid conditions.
- Load = (layers above) x gross weight x 9.81
- Required BCT = load x safety factor / (1 - loss)
- Pounds-force = newtons / 4.448
- Margin = supplier BCT / required BCT - 1
Common mistakes
People often compare a stack load directly to a lab BCT value without a safety factor, which fails in humid warehouses. Another error is using net product weight when the carton weight includes packaging. Pallet overhang can remove a large share of board strength, and a pinwheel pattern loses column alignment. Remember that BCT comes from a short test; real stacks fail from creep over weeks.
- Use gross carton weight
- Apply a safety factor for time and humidity
- Keep cartons within pallet edges
- Confirm with a lab compression test
Frequently Asked Questions
What is BCT?
BCT is box compression test strength, the peak load a closed empty or filled box carries between plates in a standard test. It is a short-time measure, which is why storage use needs a safety factor.
Is this the McKee formula?
No. McKee estimates BCT from board properties and box size. This tool takes BCT as an input and works out what BCT the stack requires. The two are used together.
Why do humid conditions need a higher factor?
Paperboard loses stiffness as moisture content rises and creeps under constant load. A box that passes in a dry lab can collapse over days in a humid store.
What does 1 N equal in pounds-force?
One newton is about 0.2248 pounds-force, or 1 lbf is about 4.448 N. The calculator shows both so you can compare supplier data sheets in either unit.
