Welder Duty Cycle Calculator

A duty cycle rating says how many minutes in a ten minute period a machine can weld at a given current without overheating. This calculator scales the data plate rating to the current you actually use and tells you how much arc time to expect.

For automated or mechanised welding this is often 100 percent.

Your results

Allowed duty at your current

Capped at 100 percent.
Maximum current at your needed duty
232.379
Amps, limited to a sensible range above rating.
Welding minutes per 10 minute cycle

Uses the standard I-squared relationship on which duty cycle ratings are based. Duty cycle is rated at a stated ambient temperature, and the data plate and manufacturer limits always take priority.

How to use it

Read the rated current and duty cycle from the data plate, for example 300 A at 60 percent. Enter the current you use for the job. The calculator shows the duty cycle you can sustain at that current, the welding and rest minutes in a standard ten minute period, and the current at 100 percent duty. If you need a specific duty, such as 100 percent for a mechanised line, it also gives the highest current that fits.

The relationship

Heating in the transformer, rectifier and cables follows I squared times time, so duty cycle at a new current equals rated duty times the square of rated current over new current. A 300 A, 60 percent machine delivers about 232 A at 100 percent duty, and about 86 percent duty at 250 A. Below the point where the result reaches 100 percent, running cooler gives no further benefit, so the value is capped.

Reading the result

If allowed duty is lower than the work needs, you will see thermal trips, shortened component life and unpredictable stops. Options are a larger machine, a lower current with a different wire or electrode, or shorter arc segments. For automated welding, size to 100 percent duty with margin. Ambient temperature above the rating condition, blocked fans and dust all reduce what the formula predicts.

  • Rated duty is tested at a stated ambient temperature
  • Fans and filters must be clean
  • Input mains quality affects heating

Common mistakes

People often assume a 60 percent rating means the machine can run 60 percent of the shift. It means 6 of every 10 minutes at the rated current, under test conditions. Another error is comparing machines at different rated currents without scaling them. Always compare at the current you will use or at 100 percent duty.

Frequently Asked Questions

What does a 60 percent duty cycle mean?

It means the machine can deliver its rated current for 6 minutes out of every 10 without overheating, then needs 4 minutes to cool. The test is done at a stated ambient temperature and usually at a defined output voltage.

How do I calculate duty cycle at a lower current?

Multiply the rated duty by the square of the ratio of rated current to the new current, then cap at 100 percent. At lower current the machine runs cooler, so duty rises quickly.

What is the 100 percent duty current?

It is the rated current times the square root of the rated duty as a fraction. For 300 A at 60 percent it is about 232 A, which the machine can carry continuously.

Does a thermal overload trip harm the machine?

The protection exists to prevent damage, but repeated trips indicate the machine is undersized for the job or cooling is poor. Repeated stress shortens the life of power components.

If welding equipment sits in an asset register, Netray can help link thermal trips and run hours to maintenance records inside your ERP.
