Before the run: clear the line

Materials issued for the new job

Start-up checks

During the run

Reconciliation after the run

Any unchecked critical item means the line must not start, or the batch must not be released, until it is resolved and signed.

Reconciliation report from ERP data

Optional review of automating label and packaging component reconciliation.

Optional. The tool and every export work without this. No spam.

How to use it

Run the checklist at each changeover and at job close. One person completes it and a second person verifies the critical items. File it with the work order so you can show what was on the line and what was issued. Export it to PDF or Excel to adapt to your site format and keep a copy in your quality system.

  • Complete before starting the new job
  • Second person verifies critical items
  • Reconcile printed materials at the end
  • Attach to the batch record

Why reconciliation matters

Printed materials such as labels and cartons are counted because each one carries product, lot and regulatory information. If issued minus used, rejected and returned does not equal zero within tolerance, a stray label may be on a pack somewhere. The tolerance is set by the customer or site procedure, often tight for regulated products and looser for plain shippers.

Linking to your ERP

The checklist matches ERP data: the issued quantity from the work order, the booked output and the scrap quantity. Where the ERP supports batch records or MES, capture issue, scrap and return transactions so reconciliation is a report instead of hand arithmetic. Keep the artwork revision as an attribute on the packaging component.

Common mistakes

Clearing only the visible line and not feeders and bins. Skipping the second person check on busy shifts. Accepting a variance without investigation. Letting old artwork stay in the stores. Treat a failed reconciliation as a nonconformance, not as a rounding error.

Frequently Asked Questions

What is line clearance?

Line clearance is the check that all materials, product and documents from the previous job are removed before a new job starts, to prevent mix-ups and cross contamination. It is usually verified and signed by a second person.

What is label reconciliation?

Label reconciliation compares labels issued with labels used, rejected and returned. The totals must agree within a set tolerance, otherwise a stray label may have been applied and the discrepancy must be investigated.

What tolerance should I use?

Follow your customer requirements and site procedure. Regulated products often require an exact match, while other products may allow a small percentage. Do not invent a tolerance, document the one your quality system approves.

Is this checklist enough for GMP?

It is a starting template, not a regulatory document. Regulated sites should align it with their quality system, applicable regulations and customer requirements.
