How to use the checklist

Copy it into your cutover plan and attach a time, owner and rollback note to each line. Walk through it at every dress rehearsal. Items marked critical are those where a miss normally stops production or damages financial integrity, so the steering committee should see their status explicitly.

Why open work orders and balances matter most

Inventory balances and open work orders are the two areas where mistakes are most visible to the plant. Opening balances must match a physical count and cost valuation. Open work orders need correct remaining quantities and operation status. Rehearse both in mock cutovers until reconciliation is clean.

  • Count, freeze, load and recount a sample
  • Reconcile valuation to the ledger before go live
  • Cut over open work orders by status, not by blind copy

Common mistakes

Teams often leave security to the final week and discover missing roles at the first shift. Others test integrations in the test environment but forget production credentials and endpoints. A third mistake is starting hypercare without a daily reconciliation routine, which lets small errors compound.

Frequently Asked Questions

How many mock cutovers are enough?

Most programs run at least two or three full mock cutovers, each improving timing and reconciliation. The last should be a full dress rehearsal with production like volumes and the people who will run the real event.

Should open work orders be migrated?

Often yes, but many plants prefer to complete or close as many as possible beforehand and migrate only those in progress. Whatever you choose, define it per status and rehearse it, since partial completion data is error prone.

What is the right rollback trigger?

Set explicit criteria before cutover, for example failure to reconcile inventory within an agreed tolerance or a blocked shipping process. Decide the point of no return and who has authority to call it.

Who owns the go decision?

The business sponsor, advised by program, IT and plant leaders. The consultant provides evidence but should not own the decision, since the business bears the operational risk.
