Chemical Reactor Pre-Charge Checklist

Most batch incidents start before the first drum is charged. This checklist walks an operator through vessel condition, isolation, instruments, safety systems and documents, and marks the items that should stop the batch if they fail.

Vessel condition and line clearance

Isolation and utilities

Instruments and safety systems

Materials and documents

All items marked critical must be confirmed before the first material is charged. If any critical item fails, stop and escalate to the shift supervisor.

How to use it

Print or export the checklist and complete it at the vessel with the shift supervisor. Tick each item as it is verified by observation, not by memory. Critical items are flagged. If one cannot be confirmed, do not charge. Attach the signed list to the batch record so that a later review can see what was verified and by whom.

What the groups cover

The four groups follow the usual failure paths. Vessel condition and line clearance prevent contamination and incorrect residues. Isolation and utilities prevent accidental transfer and ensure inerting and venting. Instruments and safety systems confirm that the plant can detect and control a deviation. Materials and documents confirm that the right chemicals, in the right order, are used.

  • Cross-contamination and mix-up
  • Loss of cooling or inerting
  • Blocked vent or isolated relief device
  • Wrong revision or wrong lot

Adapting it to your site

This is a generic starting point. Your own process hazard analysis, permit to work rules and batch master determine what is mandatory. Add product-specific items such as hold times, moisture limits or catalyst handling steps, and remove any that do not apply. Review the list after any incident, near miss or change to the process.

  • Link items to written operating procedures
  • Review after management of change events
  • Keep the signed record with the batch file
  • Train new operators with the list before first use

Frequently Asked Questions

Is this checklist enough for regulatory compliance?

No. It is a practical starting point for operators. Compliance depends on your jurisdiction, process safety management program, permits and site procedures. Use it alongside your formal documented procedures.

Who should sign it?

The operator who performs the checks and the shift supervisor who reviews it. For high hazard batches, add a second person verification for critical items such as isolations and charge quantities.

Why are some items critical?

Critical items are those whose failure can directly lead to loss of containment, runaway reaction, ignition or major contamination. They must be confirmed before charging. Your own hazard analysis may mark different items.

Can I add my own items?

Yes. Export to Word or Excel and edit. Add vessel-specific checks, product hold points and local regulatory steps. Keep the list short enough to be used in practice, not skipped.
